I have found out why the 4th gear syncro is shot.......With the reatiner in place and zero lash there is not enough room for the blocker ring to move it actually presses on the cone when tightened. The only solution I can see is using a shim behind the race to make the needed room. If anybody has or knows where I can get a t5-Z manual or blow up to help in fixing this thing I would love it. I'm gona put a call into the trans shot to see if they can help.

Search for T5, the manual is out there. Its also available from Hanlon Motorsports and D&D, as well as JC Whitney. It is also available on some Jeep sites.

I used an old MM&FF article and a Chiltons Jeep book to r&r the 3-4 synchros in my Jeep T5. Pretty straightforward, and yes you have to check endplay and shim accordingly.

sounds like your using too much shim, are you standing the tranny on end to check the play ? for the initial assembly you want a little "preload" on the beaings, but not too much or you could easily toast the torrington bearing. when i build my trannys i assemble them a little loose...drive it for a hundred miles or so to let everytihing seat in and than reshim to as close to zero tolerance as i can get without going over, aucutally i like a "hint" of play.

its not the shim thats the problem....in the z tranny there is a cone bearing kinda like a wheel bearing between the input shaft and the main shaft. The cone and blocker ring contact BEFORE the bearing forcing the blocker ring to "press" on the cone burning it out. only solution it to press off the bearing and shim it out to giv more space for the blocker ring. dose this help understand what I'm talking about.

If the blocker is pushing against the input shaft with the 3-4 synchro in the neutral position, that suggests to me that the 3-4 synchro hub is not pressed onto the mainshaft far enough or the 3-4 hub is installed backwards.

When the input shaft is installed, the blocker ring should not touch at all. The bearing needles between the input and mainshaft should be what is making full contact.

Manual here.

Edit, just realized you have the z-spec T-5. It's input shaft setup is a little different so i'm not 100% sure on it

I think I may have fixed it.....I removed the cone inside the input shaft and used a 1/16 inch shim under the cone. It gives me about the same movement as the 3rd gear blocker ring has. I guess we'll see when I hit 4th at 5700 RPM......LOL

thanks for all the suggestions and links, as always stangnet come thru.

yeah im on the same boat as mustang5l5. I would check the blocker on the 3rd gear side to see if it has too much play. This would mean you have to press the inner hub onto the mainshaft a little farther. I ran into this same problem.
