Choppy Idle that stalls. Does this sound bad to you? (VIDEO)

Hi all,

Here's my 1991 Mustang, I just pulled, re-installed the stock distributor after setting TDC. I've been trying to figure out a choppy / bad idle for a number of years now. You can see in the first video how it's bouncing around. It stalled on me 3 times, just not when I had the video going. Once the engine heats up enough, it will idle down to 500 rpm, but won't stall. If I don't let it idle for at least 5 min, it will stall out.

The first video also lets you hear it reving, it sounds fine. I don't know what pinging sounds like, but I don't hear it. Let me know if you do.

The second video is showing the timing advance to 16 degrees TDC. THis is more of a general choppy idle video, but I do zoom in to show the timing at the end. If you haven't used a timing light before, this is also a good demo video showing how to do it. I have the sensor wrapped on the #1 wire. The paint lines on the balancer show timing advance. The big line is 10 degrees, and each three after are 12, 14, 16 respectively. ( :) There's a reason I used to be a moderator on 5.0 tech years ago... ;) )

There's a bunch of other stuff done too, but not really relevant to idle problem. Nothing else is stock on the car anymore, except the fuel tank and some of the fuel lines. I guess the instrument panel still is. And the windows. :)

The surging idle checklist would be a good place to start. Things that come to mind, clean the mass air sensor, clean the 10-pin connectors, clean or replace the idle air bypass. Also I would be tempted have the TFI module tested.

You probably won't hear the pinging / detonation until the engine is under load.
 
First place i would check is he IAC. Clean that thing out and make sure the pintle inside moves and isnt stuck. Next i would make sure your TPS is in range, roughly .98V. Set the timing to 10 degrees until you figure it out.

The quick and easy way to dump the codes is in there too, and all you need to do it is a paper clip! The first two posts contain all the updates to the fixes. At last count there were 24 possible causes and fixes for surging idle/stall problems. I continue to update it as more people post fixes or ask questions.
 
Cool. I'll take a run through that over the next few days. It's been surging for a few years. I had been running the car at 8 degrees rather than 10, because I couldn't rotate the distributor far enough after installing the intake 7 years ago (yeah, that long at 8 degrees).

Since I'm planning on putting heads on sometime in the next year, thought it would be good to re-familiarize myself with working on the engine.

In other news I ran the KOEO test, and came back with codes 33 and 66. In digging around this seems like an EGR Position Sensor issue. Although I'm pretty sure I replaced that once before when I had the intake off.

I checked all the vacuum lines tonight, and none were missing, loose or visibly cracked. I have a vacuum guage, but haven't hooked it up yet. What range should the engine vacuum be at idle? I heard > 10" is correct, with a higher number better.

In reading through jrichker's checklist, it also seems like the likely cause of my poor idle is a bad IAC/IAB sensor. That i know is stock, as I cleaned and polished it when I did my intake.

I'm busy reading through all the various troubleshooting links for the EGR and other sensors, I'll take another stab tomorrow.
 
Code 66 MAF below minimum test voltage.
Insufficient or no voltage from MAF. Dirty MAF element, bad MAF, bad MAF wiring, missing power to MAF. Check for missing +12 volts on this circuit. Check the two links for a wiring diagram to help you find the red wire for computer power relay switched +12 volts. Check for 12 volts between the red and black wires on the MAF heater (usually pins A & B). while the connector is plugged into the MAF. This may require the use of a couple of safety pins to probe the MAF connector from the back side of it.

There are three parts in a MAF: the heater, the sensor element and the amplifier. The heater heats the MAF sensor element causing the resistance to increase. The amplifier buffers the MAF output signal and has a resistor that is laser trimmed to provide an output range compatible with the computer's load tables.

The MAF element is secured by 2 screws & has 1 wiring connector. To clean the element, remove it from the MAF housing and spray it down with electronic parts cleaner or non-inflammable brake parts cleaner (same stuff in a bigger can and cheaper too).

Changes in RPM causes the airflow to increase or decease, changing the voltage output.. The increase of air across the MAF sensor element causes it to cool, allowing more voltage to pass and telling the computer to increase the fuel flow. A decrease in airflow causes the MAF sensor element to get warmer, decreasing the voltage and reducing the fuel flow. Measure the MAF output at pins C & D on the MAF connector (dark blue/orange and tan/light blue) or at pins 50 & 9 on the computer. Be sure to measure the sensor output by measuring across the pins and not between the pins and ground.

At idle = approximately .6 volt
20 MPH = approximately 1.10 volt
40 MPH = approximately 1.70 volt
60 MPH = approximately 2.10 volt

Check the resistance of the MAF signal wiring. Pin D on the MAF and pin 50 on the computer (dark blue/orange wire) should be less than 2 ohms. Pin C on the MAF and pin 9 on the computer (tan/light blue wire) should be less than 2 ohms.

There should be a minimum of 10K ohms between either pin C or D on the MAF wiring connector and ground. Make your measurement with the MAF disconnected from the wiring harness.

Code 33 - Insufficient EGR flow detected.
Look for vacuum leaks, cracked vacuum lines, failed EGR vacuum regulator. Check to see if you have 10” of vacuum at the EGR vacuum connection coming from the intake manifold. Look for electrical signal at the vacuum regulator solenoid valves located on the rear of the passenger side wheel well. Using a test light across the electrical connector, it should flicker as the electrical signal flickers. Remember that the computer does not source any power, but provides the ground necessary to complete the circuit. That means one side of the circuit will always be hot, and the other side will go to ground or below 1 volt as the computer switches on that circuit.
Check for resistance between the brown/lt green wire on the EGR sensor and pin 27 on the computer: you should have less than 1.5 ohm.

if engine stumbled or died then EGR Valve and passage(there is a passageway through the heads and intake) are good.

if engine did NOT stumble or die then either the EGR Valve is bad and/or the passage is blocked.

if engine stumbled, connect EGR test jig to the hose coming off of the EGR Valve.
Use your finger to cap the open port on the vacuum tee.
snap throttle to 2500 RPM (remember snap the throttle don't hold it there).
did the vacuum gauge show about 2-5 in vacuum?
if not the EVR has failed

The operation of the EGR vacuum regulator can be checked by using a test light applied across the wiring connector. Jumper the computer into self test mode and turn the key on but do not start the engine. You will hear all the actuators (including the EVR vacuum regulator) cycle. Watch for the light to flicker: that means the computer has signaled the EGR vacuum regulator successfully.

Some basic theory to clarify how things work is in order…

The EGR system has a vacuum source (line from the intake manifold) that goes to the EVR, computer operated electronic vacuum regulator. The EVR is located on the back of the passenger side shock strut tower. The computer uses RPM, Load. and some other factors to tell the EVR to pass vacuum to open the EGR valve. The EGR valve and the passages in the heads and intake manifold route exhaust gas to the EGR spacer (throttle body spacer). The EGR sensor tells the computer how far the EGR valve is open. Then computer adjusts the signal sent to the EVR to hold, increase or decrease the vacuum. The computer adds spark advance to compensate for the recirculated gases and the slower rate they burn at.

Troubleshooting:
There should be no vacuum at the EGR valve when at idle. If there is, the EVR (electronic vacuum regulator) mounted on the backside of the passenger side wheelwell is suspect. Check the vacuum line plumbing to make sure the previous owner didn’t cross the vacuum lines.

The EGR sensor is basically a variable resistor, like the volume control on a radio. One end is 5 volt VREF power from the computer (red/orange wire). One end is computer signal ground (black/white), and the middle wire (brown/lt green) is the signal output from the EGR sensor. It is designed to always have some small voltage output from it anytime the ignition switch is the Run position. That way the computer knows the sensor & the wiring is OK. No voltage on computer pin 27 (brown/lt green wire) and the computer thinks the sensor is bad or the wire is broken and sets code 31. The voltage output can range from approximately .6-.85 volt.

The EVR regulates vacuum to the EGR valve to maintain the correct amount of vacuum. The solenoid coil should measure 20-70 Ohms resistance. The regulator has a vacuum feed on the bottom which draws from the intake manifold. The other vacuum line is regulated vacuum going to the EGR valve. One side of the EVR electrical circuit is +12 volts anytime the ignition switch is in the run position. The other side of the electrical circuit is the ground path and is controlled by the computer. The computer switches the ground on and off to control the regulator solenoid.

When you dump the codes, the computer does a self test that toggles every relay/actuator/solenoid on and off. When this happens, the test light will flicker. If the test light remains on the computer or the wiring is suspect.

To check the EVR to computer wiring, disconnect the EVR connector and connect one end of the Ohmmeter to the dark green wire EVR wiring. Remove the passenger side kick panel and use a 10 MM socket to remove the computer connector from the computer. Set the Ohmmeter to high range and connect the other ohmmeter lead to ground. You should see an infinite open circuit indication or a reading greater than 1 Meg Ohm. If you see less than 200 Ohms, the dark green wire has shorted to ground somewhere.

Wow. That saves me from searching. Thanks!

Unfortunately read this too late to try any of the tests tonight. I did do some additional trouble shooting, and made the following observations. This all occured after I re-oiled the K&N filter and put it back in.

1. I started the engine, and it immediately turned over and kicked on. Other than a couple of short blips down to 500rpm for the first couple of seconds, it idle smoothly and constantly at 800 rpm.

2. I let it idle for ~ 5 min, shut it down, and then restarted it after moving my van out of the way. Immediate startup, no stutter or hestiation, perfect 800 rpm idle.

3. I hooked up a vacuum guage to the T. At idle, it pulled 18" of vacuum. No problems there.

4. I took it out for a test drive. (I taped off the melted fuel vapor lines.) No issues, felt strong, no hesitation. I currently have timing set to 14 degrees (it had been at 8 for the last 5 years when I was running 87 octane).

If I hadn't pulled the codes, I'd have the thought the car was in great shape. No popping under load in second gear like before. I'm hoping the replaced fuel pump solved that.



Anyway, after a few hot laps, I pulled the KOEO codes again. Same as before, 33 and 66. I didn't need to clear the codes before testing, did I? I know some codes are retained in memory.

Also, and I'm not sure if it's related, I currently have the EGR lines from the back of the cylinder heads capped off. I pulled the smog pump a looong time ago. From my googling it doesn't seem like this should cause a code.

Test procedures aside, and assuming cost is no object, would it be of value to just go ahead and replace the EGR Valve assembly, IAC, and EGR position sensor? I'm just wondering due to the age of the car if this stuff hasn't just "worn out".

I've also realized, based on all the troubleshooting steps, I ought to take a pass through all the electrical connections. I never replaced any of the ground wires when I swapped in the 3G alt. I did buy a 200amp inline fuse, but never installed it. After I get through all the codes that sounds like my next job. ;)

Thermactor Air System
Some review of how it works...

Revised 28-Oct-2009 to correct code definitions and operation.

The Thermactor air pump (smog pump) supplies air to the heads or catalytic converters. This air helps break down the excess HC (hydrocarbons) and CO (carbon monoxide). The air supplied to the catalytic converters helps create the catalytic reaction that changes the HC & CO into CO2 and water vapor. Catalytic converters on 5.0 Mustangs are designed to use the extra air provided by the smog pump. Without the extra air, the catalytic converters will clog and fail.

The Thermactor air pump draws air from an inlet filter in the front of the pump. The smog pump puts air into the heads when the engine is cold and then into the catalytic converters when it is warm. The Thermactor control valves serve to direct the flow. The first valve, TAB (Thermactor Air Bypass) or AM1 valve) either dumps air to the atmosphere or passes it on to the second valve. The second valve, TAD (Thermactor Air Diverter valve or AM2 valve) directs it to the heads or the catalytic converters. Check valves located after the TAB & TAD solenoids prevent hot exhaust gases from damaging the control valves or pump in case of a backfire. The air serves to help consume any unburned hydrocarbons by supplying extra oxygen to the catalytic process. The computer tells the Thermactor Air System to open the Bypass valve at WOT (wide open throttle) minimizing engine drag. This dumps the pump's output to the atmosphere, and reduces the parasitic drag caused by the smog pump to about 2-4 HP at WOT. The Bypass valve also opens during deceleration to reduce or prevent backfires.

The computer uses the change in the O2 sensor readings to detect operation of the Thermactor control valves. When the dump valve opens, it reduces the O2 readings in the exhaust system. Then it closes the dump valve and the O2 readings increase. By toggling the dump valve (TAB), the computer tests for the 44/94 codes.

Failure mode is usually due to a clogged air crossover tube, where one or both sides of the tube clog with carbon. The air crossover tube mounts on the back of the cylinder heads and supplies air to each of the Thermactor air passages cast into the cylinder heads. When the heads do not get the proper air delivery, they set codes 44 & 94, depending on which passage is clogged. It is possible to get both 44 & 94, which would suggest that the air pump or control valves are not working correctly, or the crossover tube is full of carbon or missing.

Computer operation & control for the Thermactor Air System
Automobile computers use current sink technology. They do not source power to any relay, solenoid or actuator like the IAC, fuel pump relay, or fuel injectors. Instead the computer provides a ground path for the positive battery voltage to get back to the battery negative terminal. That flow of power from positive to negative is what provides the energy to make the IAC, fuel pump relay, or fuel injectors work. No ground provided by the computer, then the actuators and relays don't operate.

One side of the any relay/actuator/solenoid in the engine compartment will be connected to a red wire that has 12-14 volts anytime the ignition switch is in the run position. The other side will have 12-14 volts when the relay/actuator/solenoid isn't turned on. Once the computer turns on the clamp side, the voltage on the computer side of the wire will drop down to 1 volt or less.

In order to test the TAD/TAB solenoids, you need to ground the white/red wire on the TAB solenoid or the light green/black wire on the TAD solenoid.

For 94-95 cars: the colors are different. The White/Red wire (TAB control) is White/Orange (Pin 31 on the PCM). The Green/Black wire (TAD control) should be Brown (pin 34 at the PCM). Thanks to HISSIN50 for this tip.

To test the computer, you can use a test light across the TAB or TAD wiring connectors and dump the codes. When you dump the codes, the computer does a self test that toggles every relay/actuator/solenoid on and off. When this happens, the test light will flicker.

Theory of operation:
Catalytic converters consist of two different types of catalysts: Reduction and Oxidation.
The Reduction catalyst is the first converter in a 5.0 Mustang, and the Oxidation converter is the second converter. The Oxidation converter uses the extra air from the smog pump to burn the excess HC. Aftermarket converters that use the smog pump often combine both types of catalysts in one housing. Since all catalytic reactions depend on heat to happen, catalytic converters do not work as efficiently with long tube headers. The extra length of the long tubes reduces the heat available to operate the O2 sensors and the catalytic converters. That will cause emissions problems, and reduce the chances of passing an actual smog test.


Now for the Chemistry...
"The reduction catalyst is the first stage of the catalytic converter. It uses platinum and rhodium to help reduce the NOx emissions. When an NO or NO2 molecule contacts the catalyst, the catalyst rips the nitrogen atom out of the molecule and holds on to it, freeing the oxygen in the form of O2. The nitrogen atoms bond with other nitrogen atoms that are also stuck to the catalyst, forming N2. For example:

2NO => N2 + O2 or 2NO2 => N2 + 2O2

The oxidation catalyst is the second stage of the catalytic converter. It reduces the unburned hydrocarbons and carbon monoxide by burning (oxidizing) them over a platinum and palladium catalyst. This catalyst aids the reaction of the CO and hydrocarbons with the remaining oxygen in the exhaust gas. For example:

2CO + O2 => 2CO2

What happens when there is no extra air from the smog pump...
As engines age, the quality of tune decreases and wear causes them to burn oil. We have all seem cars that go down the road puffing blue or black smoke from the tailpipe. Oil consumption and poor tune increase the amount of HC the oxidation catalyst has to deal with. The excess HC that the converters cannot oxidize due to lack of extra air becomes a crusty coating inside the honeycomb structure. This effectively reduces the size of the honeycomb passageways and builds up thicker over time and mileage. Continuous usage under such conditions will cause the converter to fail and clog. The extra air provided by the Thermactor Air System (smog pump) is essential for the oxidation process. It oxidizes the added HC from oil consumption and poor tune and keeps the HC levels within acceptable limits.

Newer catalytic converters do not use the Thermactor Air System (smog pump) because they are designed to work with an improved computer system that runs leaner and cleaner
They add an extra set of O2 sensors after the catalytic converters to monitor the oxygen and HC levels. Using this additional information, the improved computer system adjusts the air/fuel mixture for cleaner combustion and reduced emissions. If the computer cannot compensate for the added load of emissions due to wear and poor tune, the catalytic converters will eventually fail and clog. The periodic checks (smog inspections) are supposed to help owners keep track of problems and get them repaired.

Check the resistance of the MAF signal wiring. Pin D on the MAF and pin 50 on the computer (dark blue/orange wire) should be less than 2 ohms. Pin C on the MAF and pin 9 on the computer (tan/light blue wire) should be less than 2 ohms.

There should be a minimum of 10K ohms between either pin C or D on the MAF wiring connector and ground. Make your measurement with the MAF disconnected from the wiring harness.

How do I measure the resistance? between pins C&D and the ground, when the MAF is disconnected from the wiring harness? I can measure the resistance between C&D directly. But wouldn't a resistance check be testing to see the resistance of the resistor on the wires?

Also, I went ahead and bought some CRC MAF cleaner, and spritzed off the MAF. I'm hoping it was just dirty. :)
 
The idea is to make sure that there isn't a leak to MAF ground. I need to change the text to reflect that the resistance check is done using pin B on the MAF for the ground.
 
You stated this occured after you re-oiled the K&N filter and put it back in.

"Code 66 MAF below minimum test voltage.
Insufficient or no voltage from MAF. Dirty MAF element,"

If it started after you re-oiled your K&N there is a good chance you got oil on the mass air sensor when the engine sucked in air. Clean it as mentioned, just be careful with it, it's a bit delicate.


Of course there might be other problems as well.
 
Well, i pulled the battery. Ran the KOEO test, and got a 15. So then I drove it a while, did some hard pulls on it, and got back. Only one code remains, the 33. Looks like the electrical cleaner did the trick on the MAF. Sweet.

I need to pick up a "T" and some spare tubing to finish the vacuum tests to figure out which of the 4 EGR components need replaced or cleaned.
