    Go to your Ford dealer first. This happened to my 96 T-bird 4.6 about 2 years ago, and they replaced it at no charge. The replacement has an aluminum casting where the water passage is.

    Yeah, I saw that one at the local dealer. It is actually the complete firewall-dash bulkhead. I went there hoping to see some 'splash' panels that you could bond & rivet in, then use a minimal amount of filler to finish off the job. BTW, that is now a discontinued part, I was told.

    You can't. Every Ford I've ever owned (EXCEPT my current 96 T-Bird, which I'm now JINXING by saying this!) has had to have the heater core replaced at some point. This includes Torinos, Econolines, 2 84 1/2 GT's, and a 92 Taurus!
